Fibreglass... lots of it. The biggest problem you will come to will be making it symmetrical... unless your 'custom' bodykit doesn't need to be symmetrical! lol

You will need fibreglass resin and the catalyst.
Since you don't have a mould, you will need to create a frame using MDF or wood (or something similar).
You will then need some fibreglass matting for the resin to soak into - you use the matting on top of an MDF frame to craft your shape, then the catalyst sets the resin hard.
Once you get the basic shape, you sand back, and repeat to increase the thickness.
There - crash course in fibreglass moulding

fibre classing is dead easy..making it symetricall will be the hard part..you will definatly need some sort of frame, so that points of reference on bothe sides of the bars or skirts can be made and measured to assure its all symetrical. automotive filler will be nessesary to get the mould PERFECT.
when you hve made the mould, apply special wax to it and then start fibrglassing.once you have done 3-4 layers your done!..this is now your mould,as the inside of it is EXACTLY the same as the FIRST mould you made to make this mould.
wax the inside of your new mould WELL and fibreglass...let it cure and pop it out..YOU NOW HAVE A CUSTOM MADE BAR !
SORRY IF THIS MAKES NO SENSE AS IM real TIRED AND CANT BE BOTHER READING WHAT IVE JUST RITTEN TO MAKE SURE IT MAKES SENSE...did that make cents?? :coffee: :coffee: :coffee:

if ur gonna go to all the hassle, consider making a proper mould so you can make more, shouldnt be too hard to sell them :)

yea..what he said :P just add another 3-4 layers (5-6 total) and the mould will be good for making around 1oo bars if is made properly and is WELL LOOKED AFTER!

Never underestimate the importance of the mold release agent - this is not something you want to use the wrong stuff for (the special wax)...

If you want to make life easier for yourself go to a few smash repairers and ask them if you can take any wrecked bars that you want. use a hacksaw and chop out all the bits you want then put them together like a jigsaw, get a good plastic glue and glue them all together.
couple of chunks of magna bar, little bit of commodore, a touch of civic and a dash of falcon.

Well you get a heat gun and some flat plastic aswell, build the shape. sand down all the joins to as close to flat as possible. use the spraycan body filler and sand it down. It woudlnt be durable enough to use on the car but certainly as a mould.
I thought about doing this for mine but i didnt have the time or inclination.
