Just wondering what the best way is to cut the rear bar around the exhaust.
I've had twin 3" dumpers put on the KJ AWD and they slightly rub on the lower lip of the rear bar(under side).
Just wonderig thst is the best way to cut the palstic?

dremel is the best. this is how i did mine on my TH. cover area with masking tape then mark it out on top the the tape and start cutting. the masking tape stops the paint from flaking away
DO NOT USE HACKSAW
If you don't have a Dremel you could try a coping saw and smooth with a file, only use the file in a forward motion to avoid peeliing the paint off the edge....but get on to it before you melt the bar!
It might pay to use paper masking tape, then you can mark where to cut and it may help stop any minor peeling.

I got mine done by the exhaust shop when it was put on and they did it this way...
You'll find that the plastic is surprisingly soft. You can easily cut it with a sharp knife. There should be an outline for an exhaust cutout as well for you to follow. Just cut a couple of mm short of it and then file and sand it off.

Couldn;t fit a hack saw and dont have a Dremel.

I'm also interested in cutting into my bar, so it would be nice to know how it looks. Probs for me is, my mum won't probably allow me to use her $600 almost surgical sharp knifes. How much is a dremel?

I bought a DSE-brand imitation dremel for $30. Then a tube of genuine Dremel-brand cutting discs for $15. I think a genuine Dremel is about the $100-$150 mark.
Considering you're only cutting plastic you probably wouldn't need a particularly flash cutting tool - just make sure you get half-decent cutting discs.

at work we do the pre-delivery cutting of stuff using an air saw. same thing?

Lately we have had some bunch of spruikers in our local BigW store - giving out free paring knife, as long as you stand there and let them demonstrate their "Miracle Knives" (or whatever they are called). You don't have to buy anything, so for 5-10mins of your time they give you a little knife (if you are over 21).
I suppose these little fellas might make a good enough rear-bar-modding-tool. The price is right, anyway.
Bunnings do a kit of 150 Dremel-type accessories, branded "CraftRight" for $29-60. They have an "Ozito" Rotary Tool (aka Dremel) for $46-00 and a genuine Dremel for $89-00 or a genuine Dremel with attachments and 62 accessories for $189-00. Guess who got some "fathers day" junk mail today?
